A pallet failure rarely starts with the pallet. It starts with a mismatch between the load, the handling equipment and the freight task. A pallet that works for closed-loop warehouse transfers may be unsuitable for a loaded export container, cold storage area or a rack-supported picking system. Plastic pallets give Australian businesses a durable, clean and consistent option, but the right specification matters more than the material alone.

For warehouse, manufacturing, agriculture and freight operations, the decision should be based on load rating, dimensions, handling method, hygiene requirements and the number of trips expected from each pallet. Price is relevant, particularly on volume orders, but it should be considered against damage reduction, handling time and replacement frequency.

Where plastic pallets make commercial sense

Plastic pallets are commonly chosen where cleanliness, repeatability and resistance to moisture are operational priorities. Unlike timber, plastic does not absorb water, splinter or shed loose material. This can reduce housekeeping issues in food-related handling areas, pharmaceutical supply chains, export packing environments and general warehouses where product presentation matters.

They are also useful in wet or outdoor-adjacent conditions. A plastic pallet will not take on moisture in the same way as timber, so its weight and dimensions remain more consistent after washdown, rain exposure or storage in humid areas. That consistency helps when loads are moving through conveyors, pallet jacks, forklifts and automated systems.

For exporters, plastic can remove one common administration issue associated with timber packaging. Timber pallets may require treatment and certification for certain export movements. Plastic pallets do not require timber treatment, although exporters still need to confirm the destination country's current import, packaging and freight requirements. The pallet material does not remove the need for compliant packing, secure load restraint or accurate export documentation.

The trade-off is that plastic pallets are not automatically the best choice for every job. Entry-level plastic designs can be less suitable for heavy point loads, rough yard handling or long-term racking than a purpose-built heavy-duty model. They may also carry a higher upfront cost than disposable timber alternatives. The value is strongest where the pallet will be reused enough times to justify that initial outlay.

Select plastic pallets by the actual handling task

The quickest way to make a poor selection is to choose by outside dimensions only. A pallet may fit the warehouse footprint but still fail to suit the load or the handling equipment. Start with how the pallet will be used from packing through to final delivery.

Check static, dynamic and racking load ratings

Load ratings are not interchangeable. Static load refers to the weight a pallet can support while sitting evenly on the ground. Dynamic load refers to the weight it can carry while being moved by a forklift or pallet jack. Racking load refers to capacity when the pallet is supported in a warehouse racking system, often with limited support under the pallet.

A pallet with a strong static rating may have a much lower racking rating. This is particularly relevant for operations storing palletised stock above ground level. Do not assume a pallet is rackable because it can carry the required weight on the floor. Confirm the manufacturer's stated racking capacity and consider the rack beam spacing, pallet orientation and load distribution.

Load shape matters as much as total weight. A uniformly distributed load is easier on a pallet than machinery, drums or cartons concentrated in the centre. If the product has feet, sharp edges or a small contact area, use a load-spreading layer or select a pallet designed for point loading.

Match dimensions to equipment and freight space

Common pallet footprints include 1165 x 1165 mm, often used in Australian supply chains, as well as 1200 x 1000 mm and Euro-style 1200 x 800 mm formats. The correct choice depends on existing racking, forklift tynes, pallet jacks, carton dimensions, container loading plans and customer requirements.

A larger pallet is not necessarily more efficient. If cartons overhang the pallet edges, they are more exposed to fork damage and freight movement. If the pallet footprint is too large for the rack or transport layout, available cube is lost. Build the load to sit within the pallet edge where possible, then allow for stretch wrap, strapping or corner protection.

Check entry configuration as well. Four-way entry generally gives more flexibility for forklifts and pallet jacks, particularly in busy despatch areas. Some pallet designs have limited pallet-jack access from particular sides. This can become a daily handling problem if the load is received, turned or staged in tight spaces.

Choose the deck for the product being carried

Open-deck plastic pallets allow easier drainage and can be a practical choice for general freight, agricultural handling and environments where washdown is required. Closed-deck pallets provide a flatter surface and are often better suited to cartons, bags, smaller packs or loads that could catch in gaps.

The deck also affects cleaning and weight. Open designs can be lighter and easier to rinse, while closed decks may provide better support for small-base products. If goods are likely to leak, consider whether a closed surface simplifies cleaning or whether drainage is more useful for the operation.

Consider hygiene, durability and damage control

Plastic pallets suit businesses that need a cleanable handling base. They can be washed and reused without the nail heads, splits and loose boards associated with damaged timber pallets. This is useful where pallets enter production areas, carry packaged food, move through cold rooms or return through a controlled supply chain.

That does not mean plastic is maintenance-free. Inspect pallets for cracked runners, damaged feet, warped decks and fork impact. A cracked pallet can lose capacity quickly, especially when it is placed in racking or carries a concentrated load. Remove damaged units from service rather than using them for a lighter job without checking their condition.

Handling practice has a direct effect on service life. Fork tynes should be level, fully inserted and correctly spaced before lifting. Avoid pushing loaded pallets across rough concrete, dropping them from height or lifting them from one side with an uneven load. These are basic controls, but they protect both the pallet and the product sitting on it.

For transport, pallet quality is only one part of the system. Cartons need to be stacked square, weight should be kept low and centred where practical, and the completed load should be restrained for the journey. Stretch wrap, strapping, edge protectors, anti-slip materials and dunnage may all be required depending on the product, transport mode and route. A strong pallet cannot compensate for a poorly built load.

Build the total cost into the buying decision

The unit price of a pallet is easy to compare. The operating cost is less visible. It includes replacement purchases, damaged goods, cleaning time, warehouse interruptions, rejected freight and the labour required to rework unstable loads.

A reusable plastic pallet can be cost-effective in a closed-loop operation where pallets return to the same warehouse, customer network or distribution centre. The longer the pallet remains in controlled use, the more opportunity there is to spread its initial cost across multiple trips.

For one-way export or irregular deliveries, the calculation changes. If pallet recovery is unlikely, a lower-cost export pallet or another suitable freight base may be more economical. Buyers should also account for the risk of pallet loss. A high-value reusable pallet sent into an unmanaged delivery network can become an expensive single-use item.

When comparing options, establish the expected number of trips, likely loss rate, load weight, damage history and cleaning requirement. This gives procurement teams a clearer basis than price alone. For larger requirements, bulk pricing and a specification review can help standardise the pallet across sites and reduce ad hoc purchasing.

Questions to settle before placing an order

Before ordering, confirm the pallet footprint, deck type, tare weight, entry design and stated load ratings. Check whether the load will be stored on the floor, in racks or both. Confirm compatibility with pallet jacks, forklifts, conveyor systems and any automated handling equipment.

It is also worth checking the full loaded height. A pallet with a taller profile can affect container fill, trailer clearance and racking positions. If freight is cube-sensitive, a small difference in pallet height multiplied across a container can affect the number of units shipped.

Finally, decide whether the pallet is part of a reusable asset pool or a one-way freight cost. That single decision often determines whether a heavy-duty plastic pallet is the right commercial choice.

The best pallet is the one that supports the load safely, fits the handling system and arrives without creating rework at the other end. Set the specification around those conditions first, then buy to the volume your operation can control.
