A crushed carton corner, a shifted pallet or a leaking container can turn an otherwise routine delivery into a claim, a production delay and an unhappy customer. Knowing how to prevent freight damage means designing the load for the full journey, not simply getting it onto a truck. Goods may be moved by forklift, transferred through depots, stacked in storage, exposed to vibration and secured alongside other freight before they reach the consignee.

The most effective approach is practical: assess the product, select handling equipment that suits the load, remove movement inside and around the shipment, and check the result before dispatch. The right controls depend on freight type, transport mode and handling conditions, but the underlying principles remain consistent.

How to prevent freight damage starts before packing

Freight protection begins with an accurate understanding of what is being moved. Weight, dimensions, centre of gravity, surface finish, fragility and moisture sensitivity all affect the packaging and restraint required. A heavy machine component and a pallet of light cartons may use the same transport lane, but they should not be packed or secured in the same way.

Map the journey before selecting materials. Consider whether the goods will travel by local courier, linehaul, sea freight or export container, and how many times they will be handled. A pallet that will stay on one dedicated vehicle has different exposure to a mixed freight pallet moving through several depots. Long-distance road freight also introduces repeated vibration, braking forces and cornering loads that can loosen poor wrapping or allow items to settle.

Match the pallet to the load

The pallet is the base of the load, so it needs to carry the weight without deflection, broken boards or unstable fork entry. Choose pallet dimensions that support the product footprint. Cartons, drums or bins that overhang the edge are vulnerable to impact from forklifts, pallet jacks and adjacent freight. They also make stacking less stable.

Load heavy items low and keep the centre of gravity as close to the pallet centre as possible. Distribute weight evenly across the deck rather than concentrating it in one area. If the product is narrow, tall or unusually dense, a larger pallet or purpose-designed base may be necessary. The cheapest pallet is not always the lowest-cost choice if it increases breakage, rework or rejected deliveries.

For export and hygiene-sensitive applications, plastic pallets can offer consistent dimensions and resistance to moisture. Compressed wood pallets may suit operations that need a lighter, nestable export-ready option. The correct choice depends on load weight, storage environment, customer requirements and the transport method.

Build a stable pallet load

Stack cartons in a consistent pattern with flat, even layers. Avoid pyramids, uneven top layers and open gaps that allow the load to compress or collapse. Stronger cartons should generally sit at the bottom, while lighter or more delicate stock is placed higher. Do not exceed the compression limits of the cartons simply to reduce the number of pallets.

Where cartons do not fully interlock, use layer pads or slip sheets to improve load distribution. Corner boards can protect outer cartons from straps and add vertical support. These are useful when loads are stretch wrapped, strapped or exposed to stacking pressure.

Stretch wrap helps contain a pallet load, but it is not a substitute for sound stacking. Apply it with enough tension to hold the load together without crushing cartons or damaging product surfaces. The wrap should connect the load to the pallet base, with several passes around the lower section. A loose wrap only looks secure until the vehicle begins moving.

Remove movement from the transport space

Most transit damage is caused by movement. A load can be perfectly packed and still fail if it slides, tips, rubs against adjacent freight or moves within a container. Securing the freight means controlling movement in every direction: forward under braking, rearward during acceleration and sideways when cornering.

Use suitable restraint equipment for the load and the vehicle or container configuration. Straps, load bars, blocking, bracing and containment systems each have a role. The restraint method must be appropriate for the freight weight and compatible with the available anchor points. Avoid relying on shrink wrap, light-duty strapping or a single restraint line to hold a heavy pallet in place.

For containerised freight, fill voids between pallet loads wherever practical. Dunnage bags are an efficient option for stabilising compatible loads in side-to-side gaps. When inflated correctly, they reduce rubbing and load shift during road, rail or sea transport. They should be positioned between stable load faces, not used to support damaged cartons or compensate for poorly stacked pallets.

If freight requires timber blocking, bracing or a more engineered restraint solution, confirm that the method meets the carrier, container and destination requirements. Export freight may be subject to additional rules around timber treatment, packaging materials and cargo securing. Check these requirements before packing rather than at the wharf or collection point.

Protect against handling damage

Forklift contact is a common source of preventable loss. Make sure pallet openings are clear, fork pockets are accessible and the load does not obstruct entry points. A forklift operator should not need to force tynes under a pallet or approach at an angle because cartons are hanging below the deck.

Clear handling labels can help, particularly for fragile, top-load-only or orientation-sensitive goods. However, labels do not replace physical protection. Freight may be handled quickly in busy depots, so the packaging needs to withstand normal commercial handling even when instructions are missed.

Use rigid outer packaging, edge protection, separators or pallet bins where the product requires more than carton containment. Plastic pallet bins are useful for loose components, agricultural products and parts that can be damaged by compression or escape from damaged cartons. For liquids and chemicals, the correct IBC or compatible container, cap closure and secondary containment arrangements are central to safe movement.

Consider how adjacent loads could affect the shipment. Soft cartons next to metal products, unprotected coils or irregular freight can be damaged even if they are secured. If the carrier consolidates loads, communicate any no-stack, separation or orientation requirements at booking and make sure the freight itself can be identified easily.

Control moisture, contamination and exposure

Not all damage is visible on dispatch. Condensation, rain exposure, dust and contamination can make a load unsaleable even if the packaging remains intact. This matters for paper-based packaging, food-related goods, steel products, electronics and export shipments with extended transit times.

Use moisture-resistant packaging where needed and keep stock off wet floors during staging. Covering a pallet can protect against dust and splash, but fully enclosing a product without considering humidity can trap moisture. For sea freight, allow for changing temperatures and potential container condensation. The right protection may involve liners, desiccants, sealed inner packaging or a different container type, depending on the product.

Clean pallets and bins before reuse, especially where products are sensitive to dirt, residue or odour. Reusable handling equipment delivers value over time only when inspection and cleaning are part of the process.

Inspect, document and improve the process

A final dispatch check catches many issues before the truck arrives. Inspect the pallet condition, load height, wrap tension, strap placement, labels, overhang and visible gaps. Confirm the freight count and verify that the consignment details match the physical load. If there is a concern, repack it before collection. The cost of a short delay is usually lower than a damaged shipment.

Photograph high-value, fragile or export freight after packing and again once it is loaded where practical. Photos are useful for internal quality control and can support a freight claim if damage occurs. Record any existing damage, moisture exposure or packaging concerns at handover and require clear exception notes when receiving freight.

Review damage patterns rather than treating every incident as isolated. If corners are repeatedly crushed, the issue may be carton strength, pallet overhang or a lack of edge protection. If pallets shift, examine load height, wrap application, voids and vehicle restraint. If products arrive wet, investigate staging areas, packaging barriers and the transport environment.

Carrier requirements should also form part of the process. Freight providers may specify maximum pallet heights, weight limits, acceptable packaging and restraint expectations. Meeting these requirements improves safety and reduces the chance of a load being refused, reworked or handled outside its intended conditions.

Choose protection that suits the commercial risk

There is a balance between packaging cost and damage risk. Overpacking low-value, durable goods can add unnecessary material and labour. Underpacking expensive, fragile or time-critical stock can create a far larger cost through replacement product, claims administration, lost sales and damaged customer confidence.

Set packaging standards by product category and transport profile. A local pallet delivery may need a different standard from an export container load, while a regular high-volume lane may justify reusable bins or a purpose-built pallet configuration. Consistency makes packing faster, easier to train and simpler to audit.
